At two newly opened ALDI US locations, the Italian control system manufacturer, Carel, has initiated comprehensive control and monitoring system testing. These systems oversee each store’s transcritical CO2 (R744) compressor racks and propane (R290) plug-in spot merchandisers. Encouraged by the successful trials, 15 additional stores are set to receive similar state-of-the-art equipment by the end of this year.

The ingenious control system, introduced by Giacomo Favari, North American Refrigeration Marketing Manager at Carel, was unveiled at the ATMOsphere America Summit 2023, hosted from June 12 to 13 in Washington, D.C., and organized by ATMOsphere, the publisher of R744.com.

Favari explained, “By providing the monitoring system, we can build synergies among every single element of the system,” including heat reclaim. However, this distributed controller also allows individual components to operate independently up to a certain level.

The collaboration with ALDI US stemmed from the company’s desire to gather data for the centralized CO2 refrigeration system and some spot merchandisers using propane.

U.S.-based OEM Hillphoenix manufactured the transcritical CO2 racks for the initial two pilot stores, a system that combines low-temperature subcritical scroll compressors with transcritical medium-temperature compressors using reciprocating technology. Austrian manufacturer AHT supplied the propane (R290) plug-in spot merchandisers.

Efficiency was a key focus. The control boards communicate with several components, including the high-pressure valve, the flash gas bypass valve, and an electronic evaporator pressure regulation (EEPR) valve, enhancing overall performance.

Carel incorporated mechanical components from various vendors into their controllers in an impressive display of flexibility. Besides refrigeration equipment, Carel integrated the store’s wastewater vacuum collection system supplied by EVAC into the control system.

Two separate Modbus RTU (remote terminal unit) lines feed into the total-store-control supervisory system. One connects to the vacuum collection system and the spot merchandisers, equipped with Secop compressor controllers. The other relates to the gas leak detectors, remote case and walk-in controllers, and the rack controller, allowing seamless flow of information into Carel’s monitoring system.

Favari emphasized the importance of a comprehensive approach: “For reliability and safety, having a total store approach allows us to apply anti-liquid return and safe restore algorithms.” This ensures that safety measures are in place to minimize loss in case of CO2 leaks.

The store can visualize and interact with each element on a 17-inch touchscreen monitor using a single controller. Furthermore, their open protocol strategy enables data stored in the supervisory system to be shared with third-party digital platforms such as IMS Evolve, ADT, Service Channel, and Carel’s Red Optimize platform.

Bluetooth connectivity facilitates interactions with case controllers, allowing field technicians to use apps for startup, commissioning, and servicing, with the added advantage of remote OEM support.

Favari recognized the importance of servicing in transcritical CO2 systems, stating, “Servicing is one of the most important dimensions for transcritical CO2 systems.”

With ALDI monitoring energy data from the two pilot stores, plans are underway to equip 15 additional new stores with these advanced controls in the second half of 2023. This expansion signifies that Carel’s systems are delivering energy efficiency to ALDI.

Reflecting on the journey, Favari acknowledged that extensive training was provided to multiple stakeholders involved in the projects, including OEM departments, contractors, and field service technicians. Carel is now developing structured training programs, including a contractor certificate program and an online training portal, ensuring safe and efficient service for transcritical CO2 technology.

Looking ahead, the integration of HVAC systems into the controller is on the horizon, fostering collaboration among the various groups responsible for the store’s mechanics. To optimize the entire store’s operation, incorporating artificial intelligence (AI) algorithms for prospective analytics is also underway to enhance energy efficiency during startup and maintain it over time.

Headquartered in Brugine, Carel has installed over 11,000 natural refrigeration control systems since 2016, with a significant focus on CO2-based systems and high-efficiency propane systems. In recognition of their outstanding achievements, ALDI US received the Best in Sector/Retail award at the 2023 ATMOsphere America Summit and the 2022 GreenChill Store Certification Excellence Award from the U.S. Environmental Protection Agency (EPA) for having the most GreenChill-certified stores in the previous year. Propane demand for crop drying in the U.S. is expected to show variability this year due to prevailing hot and dry conditions, which have reduced the moisture content of corn and soybean crops.

According to Michael Newland, Director of Agricultural Business Development at the Propane Education and Research Council (PERC), eastern U.S. states will likely witness average propane demand for crop drying. Ohio is expected to experience the highest usage level. However, North Dakota and South Dakota should see average needs. At the same time, states such as Illinois, Iowa, Nebraska, and Minnesota are projected to have below-average demand due to the persistently hot and dry weather.

One contributing factor to this scenario is that favorable spring conditions led to early crop planting, putting the harvest ahead of its usual schedule. This early harvest reduces the need for crop drying, typically when crops are harvested later.

This summer’s unprecedented heatwaves exacerbated drought conditions across much of the upper Midwest. In Minnesota, for example, a September 2023 crop report by the USDA revealed that 63% of pastures were in poor to poor condition as of September 3rd. Similarly, rangeland and pastures in Kansas, Iowa, and Missouri were nearly one-half poor to poor on the same date.

By September 3rd, 18% of U.S. corn crops had fully matured, and 53% of U.S. corn acreage was rated in good to excellent condition. However, the hot, dry conditions also stressed immature crops, with at least a quarter of U.S. corn rated as poor to very poor in Missouri (40%), Kansas (33%), Minnesota (25%), and Nebraska (25%), surpassing the national average of 18%, according to USDA data.

Currently, weather conditions will not impact the maturity of the corn crop, but significant rainfall could hamper farmers’ ability to harvest sooner, warned Keith Barnett, President of Energy Strategies International. “The record level of propane means the U.S. is in great shape going into the home heating season and livestock season,” Newland added.

With U.S. propane stocks now exceeding 100 million barrels and propane levels well above average in the Gulf Coast and Mid Continent regions, crop drying is unlikely to have a substantial impact on Mont Belvieu or Conway prices, according to Peter Fasullo, Principal at EnVantage Consulting.

Propane usage for crop drying can vary significantly from year to year, depending on harvest size, timing, location, corn moisture content, and weather conditions. On average, propane demand for crop drying could increase by an estimated 200,000 barrels per day during the six-to-eight-week period, primarily from mid-September to mid-November in the Corn Belt, Fasullo explained.
“In conclusion, propane crop drying demand is not expected to impact prices significantly,” Fasullo emphasized. “And if there is any impact, it will likely be brief due to the ample propane supply.”

Late in the morning of September 25, state police rushed to Spafford, in Onondaga County, in response to an explosion involving a pickup truck with an attached Northern Lite camper secured to the truck bed.

Upon their arrival, troopers faced the daunting task of sifting through the debris to locate 74-year-old Barbara Hamlin, who was trapped beneath the rubble. Nearby, her husband, 75-year-old Robert Hamlin, was also discovered.

Investigations suggest the couple inadvertently left the propane tanks connected to their camper overnight. When Barbara Hamlin entered the trailer late in the morning and ignited the stove, it triggered a catastrophic explosion.

Both victims were promptly transported to the hospital to receive treatment for their injuries, which, fortunately, were non-life-threatening. Barbara Hamlin sustained a broken ankle and various burns, while Robert Hamlin suffered burns to his face.

In a noteworthy move, Russian producers of liquefied petroleum gas (LPG) have reinstated regular exports of propane and butane through the port of Kerch in Crimea, ending an eight-year hiatus, industry sources have revealed. This decision comes despite lingering security threats and challenges.

Regular LPG exports from Kerch had been halted in 2015 following broader international sanctions against Russian companies and producers in response to Moscow’s annexation of Crimea in 2014.

The resumption of these exports underscores Russia’s ability to navigate international sanctions and sustain its sea-borne energy exports. According to sources who requested anonymity, the flow of LPG supplies from Russian plants to Kerch for further exports recommenced in the second half of June.

These supplies are currently being transported via railways to the port of Kavkaz in the Azov Sea, and from there, they travel by ferry to Kerch. This route is chosen because LPG transportation across the Crimean Bridge is prohibited.

The 12-mile (19 km) road and rail bridge, inaugurated by President Vladimir Putin in 2018, suffered an attack in October 2022, which Russia attributed to Ukraine. The bridge connects the Kerch Strait, linking the Black Sea with the smaller Azov Sea.

It’s worth noting that LPG, primarily used as a fuel for vehicles, heating, and the production of petrochemicals, has remained exempt from sweeping Western sanctions. However, Russian firms under sanctions have redirected significant LPG volumes away from Europe to the east, primarily to China, and to Russia’s Black Sea terminals for further exports to Turkey, Northern Africa, and the Balkan countries.

Traders have reported sporadic supplies of LPG from Kerch by tankers during the spring, while exports, primarily to Turkey, have become regular. According to traders, approximately 6,000 metric tons of LPG were supplied to Kerch from September 1-20. In July and August, deliveries totaled 5,800 tons.

Despite security concerns and limited tanker availability, supplies through Kerch and Russia’s southern ports remain attractive due to lower pricing. Russian LPG exports surged by 10 percent in the first half of the year compared to the same period in 2022, reaching 1.911 million tons, with seaports accounting for about a third of total overseas supplies. Notably, 34 percent of Russian LPG exports were directed to Poland, 10 percent to Latvia, 6 percent to China, and 5 percent to Afghanistan.

Satterfield outlined the compelling reasons for Forsyth County Schools to contemplate this transition, focusing on financial and environmental benefits. He explained, “The reason we feel this is an important opportunity for Forsyth County Schools to consider is a reduction in cost for the bus fleet, both in terms of fuel and maintenance. And then an increase in the environmental emissions compliance and a reduction in overall environmental compliance cost that we currently have with our diesel-powered bus fleet.”

Satterfield consulted propane bus vendors to gather data on the cost and emissions differences between propane and diesel and discussed the matter with leaders from other metro Atlanta school districts already operating propane buses.

Breaking Down the Savings

Propane’s appeal becomes evident when comparing fuel costs. Satterfield revealed that propane is priced at $1.67 per gallon, significantly lower than the average diesel cost of $3.71 per gallon. However, propane buses consume fuel at a faster rate. Satterfield clarified, “With the energy consumption and the energy produced by propane, you have to purchase about 60% more propane fuel than you would diesel to get the same mileage out of your bus.”

Despite this higher consumption rate, transitioning part of the 473-bus fleet to propane could lead to substantial fuel savings. Last school year, the district spent over $2.7 million on diesel fuel, averaging about $5,800 per bus. Had these buses been propane-powered, the cost would have been approximately $4,300 per bus, potentially saving more than $700,000.

Additionally, Satterfield highlighted available alternative fuel tax credits. These credits include a federal government incentive of 37 cents per gallon of propane used, along with an infrastructure tax credit. The latter covers 30% of the cost, up to $30,000 per property, for propane fueling equipment installed by December 2024.

Considering these tax credits, Satterfield estimated potential additional savings of $450,000 when considering last year’s fuel expenses.

Propane buses also offer lower maintenance costs compared to diesel buses. Diesel vehicles typically incur higher maintenance expenses, including parts and additives like diesel exhaust fluid, which propane buses do not require.

Infrastructure Investment

The primary investment required for transitioning to propane-powered buses is infrastructure-related. Establishing a propane tank and dispenser filling station in the county would cost approximately $250,000. However, Satterfield noted that the district plans to select just one such station, with bus vendors potentially assisting with initial costs.

Satterfield also clarified that the cost of each propane bus is roughly equivalent to a diesel-fueled bus. Furthermore, the state is offering a $12,000 rebate per propane bus purchased by school systems until June 2025.

Propane vs. Diesel

Board members raised questions about the performance and safety of propane-powered buses compared to the existing diesel fleet. Satterfield shared that when they initially explored propane buses in 2017, the engines did not match the power of diesel engines. However, significant improvements have been made, and now there’s “no significant difference in the drive between a diesel and a propane-powered bus.”

Regarding safety, Satterfield asserted that conversations with vendors and other metro Atlanta counties revealed no additional protection or fire risks associated with propane-powered buses compared to diesel buses.

The most notable difference lies in the environmental impact. A 2018 West Virginia University study found that propane buses reduced nitrous oxide emissions by about 96% compared to diesel buses. There was also an 80% reduction in hydrocarbons and a 100% reduction in particulate matter emissions. This reduction in emissions, as noted in a 2019 article in the Economics of Education Review, could positively impact students’ health and academic performance.

Next Steps

The research into propane-powered buses has been ongoing for approximately nine months, with Satterfield and his team studying other regional school districts that have adopted these buses.

The transition to propane will not be immediate or complete. Instead, the district plans to continue researching this alternative fuel source. However, if the board approves the plan, transitioning part of the school bus fleet to propane could begin this school year by constructing a propane fuel tank and dispensing station.

This remarkable progress signifies a significant step forward for a renewable energy product that was virtually nonexistent not long ago.

One of the most striking aspects of this journey is the surging demand for renewable propane, particularly in the autogas sector. Yet, its influence is not confined to just one segment; awareness and demand for renewable propane are steadily expanding across various market domains.

The next frontiers for renewable propane are the residential, commercial, and agriculture markets. With the right industry focus and support, these markets are poised to grow at a rate similar to that of autogas. Renewable propane now stands proudly alongside other sustainable liquid fuels, including renewable diesel, biodiesel, Bioheat, and sustainable aviation fuel, sometimes referred to as alternative jet fuel.

While demand has been robust, the supply chain for renewable propane has faced challenges in keeping up. However, this is gradually changing. Producers of other liquid fuel renewables, such as biodiesel, ethanol, and dimethyl ether (DME), are recognizing the potential of diversifying their production to include renewable propane. Notably, DME blended with conventional propane presents an exciting supply source, capable of achieving net-zero carbon emissions when blended correctly.

At present, the price of renewable propane may seem relatively high. Yet, it’s essential to bear in mind that increased availability typically leads to reduced costs. As the production and adoption of renewable propane continues to grow, we can anticipate more competitive pricing in the future.

Recognizing the transformative potential of renewable propane, U.S. propane industry organizations are shifting their perspective. They no longer view renewable propane as a competitor but as a complement and extension of the conventional propane market. This shift is driven by a growing appetite among propane marketers for insights on sourcing, marketing, and selling renewable propane alongside conventional propane and other energy products they offer.

Leading the charge in research and development, the Propane Education & Research Council (PERC) and the World LPG Association are exploring the use of DME combined with conventional propane blends and their impact on various equipment components. In Bristow, Virginia, a recent incident raised significant safety concerns when a townhouse caught fire on Monday, September 18, at 5:36 p.m. The affected location was 13400 Grouserun Lane, Bristow, VA.

Upon receiving the distress call, units from Prince William Fire and Rescue swiftly responded to the scene. Upon arrival, they encountered a townhouse with flames visible from the rear of the structure. The fire had also started to spread to an adjacent home.

The firefighters acted promptly, bringing the fire under control in a timely manner. However, both homes sustained minor damage due to the incident.

One of the townhouses was declared unsafe for occupancy by the building official. This decision temporarily displaced two adults from their residences.
